My 32g card works perfect, but because of my work, I decided to get a 256g card. I can only get around 7g of data on it before it errors out. Why? Do I need to format it outside the phone? Internally formatting it isn't working to fix the issue.

Z30 only handles up to 128GB SD cards as far as I know.

I really think this has nothing to do with what size of card BB10 phones can hold. BB10 supports SDXC cards and that means any SDXC card. There are plenty reports of 256GB cards in Passports and Z30s.

OP, care to tell us the brand of the card and where you got it? Was it eBay? Some chinese site? It's a well known practice to hack the SD card so it shows any value (say 1TB), while it can only hild 8GB of data. Once the limit is reached it starts to overwrite the content. So you either get corrupted data or an error saying it is full (which it is) while there is still free space (fake, inexistent).

Or you got a lemon. That happens too.
